Sensor Alarms: Diagnosis

Sensor alarms are the machine reporting that an expected signal did not arrive — or arrived when it should not. In most cases the sensor is fine and the cause is contamination, alignment, sensitivity or the target itself.

Problem

The HMI reports a sensor alarm — constant or intermittent. Intermittent faults often correlate with speed, product batch or humidity, while constant faults usually follow mechanical work or contamination.

Possible Causes

  1. Sensor lens or face is dirty, reducing detection margin.
  2. Sensor alignment has shifted after contact or cleaning.
  3. Sensitivity or gain is set marginal for the current target.
  4. Cabling or connectors are intermittent, especially in moving zones.
  5. The sensor itself has failed.

What to Check

  • STEP 1Clean the sensor.Wipe the lens or sensing face per the machine manual's approved materials — film dust and product residue are the most common cause.
  • STEP 2Verify alignment.Confirm the sensor points at its target per the fixture or marking; check bracket tightness.
  • STEP 3Re-teach or adjust sensitivity.Follow the machine manual's procedure for the current product and film — targets change with formats.
  • STEP 4Check the cable run.Inspect for damage or loose connectors, particularly where the cable moves with the machine.
  • STEP 5Correlate with conditions.Note whether faults follow speed, product change or environment — the pattern directs the fix.

Corrective Actions

  • Add the affected sensors to the daily cleaning checklist.
  • Secure brackets and reroute or restrain cabling where movement is found.
  • Replace failed sensors via the spare parts request form — include the part number from the sensor or documentation.
  • Log alarms with conditions so recurring marginal setups get re-qualified properly.
